How To Select the Right Gear Drive for Your Application

Click to ExpandHow To Select the Right Gear Drive for Your Application

Gear drives, also called gear transmissions or gear systems, are mechanical devices that transmit power and motion between rotating shafts. They consist of two or more gears with teeth that mesh together, transferring rotational force from one gear to another. In addition, they provide precise rotational motion control, making them ideal for applications requiring accurate placement or timing.

These components are available in different shapes and sizes, making them adaptable to various uses. This article will explore the essential factors to consider when choosing the appropriate drive for a specific application.

Key Considerations in Gear Drive Selection

The specific type of application specifies the necessary gear type, size, speed, torque, and other essential configurations required to ensure optimal performance. The following are some of the most significant factors to consider during the selection process:

1. Size

Size refers to the physical dimensions and characteristics of the gears and the overall gear system. It can significantly impact the component’s performance, efficiency, and applicability. When examining the size of the drive, keep the following points in mind:

Required Torque

The torque loads necessary for an application are contingent on the precise components and forces applied. Typically, these loads are established by computing the pressure exerted on the system and dividing it by the effective radius. This calculation yields the required torque load to set the system in motion.

Radial or Axial Loading

Radial load refers to a force acting outward from the center of a circle or sphere. It commonly arises from centrifugal forces or external pressure. On the other hand, axial load is the power applied along the axis of a cylinder or shaft. It usually comes from pushing or pulling actions.

Duty Cycle

The duty cycle represents the proportion of time an application is actively utilized relative to its total available time. It divides the time the application has been operating by the full period it exists. For example, if an application is active for 8 hours each day, the duty cycle is 33%.

2. Performance Capability

Performance capability is the gear drive’s ability to meet a given application’s functional and operational requirements. It encompasses the following factors that directly influence the components efficiency, reliability, and overall suitability for the intended use:

Horsepower and Input Speed Requirements

The necessary horsepower and input speed depend on the application and the motor’s size. Different applications necessitate an engine with higher horsepower or input speed than others. Consulting with a knowledgeable motor supplier or engineer is crucial to identify the appropriate motor.

Target Output Speed or Torque

Analyzing the system’s needs and requirements allows determining the desired output speed or torque. This process involves carefully considering factors such as the application, environment, motor type, and power source, contributing significantly to the outcome.

3. Mounting Requirements

Proper mounting ensures the component is securely and correctly positioned within the system, allowing for efficient power transmission and smooth operation. Here are some considerations in evaluating these requirements:

Gearbox Mounting

Gearbox mounting affixes a gearbox to a machine, enabling it to power the system. This usually entails using bolts or welding to attach the gearbox firmly to the vehicle or machine’s frame or chassis. Moreover, it ensures a secure and robust attachment that can withstand the forces exerted by the driving system.

Right-Hand or Left-Hand Rotation

The primary distinction between the gearboxes’ right-hand and left-hand rotation is in the output shaft’s position. This placement is crucial for determining the direction of the output shaft’s rotation and power transmission.

4. Environmental Conditions

Different environments can subject gears to challenges affecting their performance, durability, and reliability. Below are considerations when evaluating the impact of environmental conditions on component selection:

Ambient Temperature

A gear drive should be installed in environments where the ambient temperature falls within the specified operating range provided by the manufacturer. Operating gears in temperatures exceeding their capacity can lead to overheating and decreased performance.

Moisture

The corrosive effects of moisture can weaken gear teeth, shafts, bearings, and other vital components within the system. This can result in premature wear and tear, reduced efficiency, and, in extreme cases, catastrophic failure of the drive.

Contaminants

The presence of dust, dirt, and other particles in the environment can pose issues to the reliable operation of the drives. Therefore, they must be installed in contaminant-free settings to ensure optimal performance and longevity.

Vibration

Vibration is a dynamic force that transmits oscillations through the system. It can arise from various sources, including machinery, rotating equipment, or external environmental factors. The impact of excessive vibration or shock can lead to accelerated wear and premature failure of crucial components.

The following are additional considerations for choosing the best drive for a particular application:

  • Cost
  • Quality
  • Efficiency
  • Maintenance
  • Compatibility
  • Noise
  • Space
  • Manufacturer

Types of Industrial Gearboxes

Industrial gearboxes are embedded systems that deliver mechanical energy to an output device. They modify the torque, speed, and rate of rotation to convert energy into a compatible format. Industrial gearboxes are designed to manage multiple tasks simultaneously, at great speeds for prolonged periods.

The majority of an industrial gearbox is made of brass, aluminum, or iron and while its primary objective is to increase torque, they also lessen the original mover shaft’s activity. This means the output device rotates at a slower speed, which increases the torque. There are several types of industrial gearboxes to choose from, as well as customized options. This blog will discuss the primary types of industrial gearboxes as well as the solutions available from Superior Gearbox.

What Are the Different Types of Industrial Gearboxes?

Industrial gearboxes are used throughout many industries, and there are a variety of types available to meet these diverse needs. Let’s take a look at some of the most widely-used industrial gearboxes.

Worm Gears

Industrial Worm Gear Reducer

Worm gearboxes perform heavy-duty functions. They are compact and have a high load capacity while also being the smoothest and quietest gear system available. Worm gearboxes feature a large diameter screw that aligns the teeth in a machine’s periphery. Other key characteristics of worm gears include:

  • They provide precision linear bearings and reduced noise levels
  • They offer high ratio speed reduction and can be used to increase torque
  • They are frequently used in smaller spaces and when large gear refinements are required

Helical Gears

Helical gearboxes feature teeth cut to a fixed angle to provide the greatest grind power when it turns in the same direction. They can transmit motion and power between right-angle or parallel shafts. They are smaller in size than other industrial gearbox options, use less power, and are frequently used in high-power and high-load applications. Some common applications for helical gears include rubber and cement production as well as other manufacturing applications. They are also used in low-power applications, such as grinders, coolers, and conveyors. Helical gears provide several unique benefits, such as:

  • High efficiency
  • Low oscillation with less noise
  • Reliable meshing performance
  • Stable transmission

Bevel Gears

Known as power transmission mechanical components, bevel gears are primarily used to adjust shaft rotational direction. They reduce speed while raising torque in non-parallel rotating shafts. Bevel gears feature curved teeth positioned along cone-shaped surfaces that are adjacent to the rim of the unit. They accommodate rotary motions between irregular shafts and are necessary to many industries, including aeronautics, pharmaceuticals, mining, textiles, and more.

Key advantages of bevel gears include:

  • Space-saving
  • Able to transmit great amounts of power efficiently
  • Reduced risk of slippage

Spur Gears

Known for their cylindrical pitch surfaces, spur gears reliably convey power and movement from one shaft to another. Featuring teeth that fit parallel to the shaft, they have no thrust load and can improve machinery’s running speed while increasing torque. They are commonly used in industrial applications that include speed reducers, gear pumps, conveyor systems, transmissions, motors, mechanical transportation systems, and more.

In industrial applications, spur gears provide several advantages, such as:

  • They work well in limited space environments
  • They are well suited for driving systems as they transmit greater power efficiently
  • They don’t have any slippage
  • They offer a wide spectrum of transmission proportions as well as excellent performance and secure processing

Stainless Steel Gear Drives for Sanitary Food Processing

A variety of manufacturing and conveying systems help with the production, packaging, and delivery of products in the food and beverage industry.  To ensure this equipment functions properly, these systems require reliable components to facilitate consistent efficiency across the production line.  One of these components is a stainless-steel gear drive.

stainless steel gear drive

Choosing a gear reducer that provides unmatched performance while also being able to endure the severe chemicals and high-pressure washdown requirements found in the food or beverage industry can be difficult. Understanding the additional features now available in washdown-capable gear reducers made from stainless steel components will assist you in choosing the most durable option.

In this post, we will cover what stainless steel gearboxes are, along with the benefits they offer for a range of sanitary food processing applications, to include applications in other industries that require sterile manufacturing environments.

What Is a Stainless-Steel Gearbox?

Food processing as well as other applications use stainless steel gearboxes when they need to meet strict corrosion and hygiene protection requirements.  For instance, environments with high levels of humidity or seawater exposure often use stainless steel gear drives to prevent corrosion.  Beyond that, applications in the food and beverage industry use these components because their smooth surface is easy to clean and won’t trap moisture, particles, or bacteria, making them suitable for environments where strict hygiene requirements require daily washdown.

Washdown cleaning destroys typical gear reducers, from the use of high-temperature and high-pressure water jets, corrosive salt water, caustic and acidic chemicals, or chlorine-based sanitizers typically used in the meat, dairy, and ready-to-eat product manufacturing.  Chlorine is especially hard on aluminum, causing a whitish-colored rust.  In applications that require infrequent washing and sterilization, treated aluminum and cast-iron work well. However, stainless steel is the best choice for your application if components require frequent high-pressure washing and sterilization. Regular washdown cleaning of cast iron and aluminum coatings will eventually separate, creating areas where the water and chemicals used during the cleaning process become trapped and contact unprotected material.

Our stainless-steel gearboxes are entirely constructed from stainless steel.  Each unit is sealed and leak-proof to operate safely and reliably in wet, hostile, or sterile environments, so you have the maximum performance while maintaining a high level of sanitation. Many of our competitors utilize a plated or coated housing with some stainless internal components, but this is not a true all-purpose washdown gear reducer. It might be corrosion resistant to a point, but an all-stainless box is foolproof.

Benefits of Stainless-Steel Gear Drives for Sanitary Food Processing

Stainless steel gearboxes come with multiple advantages that make them ideal for sanitary food processing equipment.  The food and beverage industry relies on a variety of systems to enable sufficient speed, item transfer, and completion of the product cycle at large.

To meet this industry’s specific needs, gear drives for sanitary food processing offer the following benefits:

  • The ability to support both dry and wet manufacturing environments
  • No fear of rust or paint chips entering the food production process
  • Eliminates the possibility of rust creating a hiding place for bacteria
  • Requires no repainting or other aesthetic maintenance
  • Does not attract unwanted USDA scrutiny
  • Consistently reliable service for many years due to high wear resistance
  • Designs that meet your unique application around torque, speed, load, and other factors
  • The integration of gear reducers for minimized power losses and reduced equipment maintenance costs resulting from corrosion or failure
  • Stainless steel gearboxes eliminate any exterior corrosion

Food Processing Gearbox Applications

With increased automation in food processing comes higher hygiene requirements.  To meet these requirements, gearboxes must feature designs that can hold up to regular thorough cleaning cycles if they make contact with food items.  Stainless steel gearboxes offer superior corrosion resistance and the smooth cleaning surfaces needed to maintain a hygienic environment.

Some of the many food processing applications for gearboxes include:

  • Poultry Processing
  • Brewery Bottling
  • Pharmaceuticals
  • Washdown Dough Mixer
  • General Food Processing
  • Labeling Machinery
  • Packaging Equipment
  • Palletizers
  • Shrink Wrapping
  • Decappers
  • Washers
  • Blenders
  • Grinders
  • Granulators
  • Agitators
  • Filler Equipment
  • Fillers
  • Raw Material Handling
  • Drying and Cooking Lines
  • Cleaning
  • Sterilizing
  • Drying Bottle Washer Machine
  • Stackers
  • Batching Equipment

What is a Bevel Gearbox?

The name Bevel Gearbox refers to the gearing within the gearbox itself.  This commonly used gearbox is used in a variety of applications across many industries as a single-stage unit which simply interlocks the beveled edges of two gears to transfer the rotation or torque from one gear to the other.

In mechanical power transmission, gear drives transmit power and motion by successively engaging and disengaging the teeth of driver and driven gears. Gears can be categorized into four types: spur gears, helical gears, bevel gears, and worm gears. The spur gear and helical gear are applicable for power transmission between two parallel shafts, whereas bevel gear is useful for two intersecting shafts (not necessarily perpendicular). For non-parallel non-intersecting shafts, worm gear can be employed.

Similarities and differences of straight and spiral bevel gears.

Noise/Vibration

As the name suggests, a straight bevel gear has straight teeth like a spur gear that are cut along the axis on a cone. For this reason, it can be quite noisy as the teeth of the mating gears collide upon making contact.

On the other hand, a spiral bevel gear has spiral teeth that are cut in a spiral curve across the pitch cone. Unlike its straight counterpart, the teeth of two mating spiral bevel gears come in contact more gradually and do not collide. This results in less vibration, and quieter, smoother operations.

Loading

Due to the sudden contact of the teeth with straight bevel gears, it is subject to impact or shock loading. Inversely, the gradual engagement of the teeth with spiral bevel gears results in a more gradual buildup of the load.

Axial Thrust

Because of their cone shape, bevel gears produce axial thrust force — a type of force that acts parallel to the axis of rotation. A spiral bevel gear exerts more thrust force on bearings thanks to its ability to change the direction of thrust with the hand of the spiral and its rotation directions.

Bevel Gearing in Harvesters

Grain Conveyor

Agricultural vehicles such as agricultural harvesters convey crop material (grain or MOG) from subsystem to subsystem. The conveyors that move crop material are driven by a variety of means. Various drive arrangements are provided to connect the internal combustion engine (typically the source of power in most agricultural vehicles) to these conveyors. Hydraulic means, mechanical means, and electrical means may be used. One element used, particularly with conveyors that elevate grain (i.e. elevators) such as auger conveyors, are bevel gear drives.  The bevel gear drive drives the auger in rotation, rotating the auger and conveying crop upward.

Bevel Gear Drives

Multiple Row Harvester

A row-crop harvester has a frame displaceable in a predetermined travel direction and formed with a plurality of forwardly open throats each provided with a respective conveyor chain each in turn spanned over a respective drive sprocket. Each such drive sprocket is carried on a respective drive shaft having a drive gear that meshes with the drive gears of the conveyor chains to each side. Each driveshaft with its respective sprocket and gear are together mounted in a respective housing bolted to the frame of the harvester and having a mounting flange whose outer periphery corresponds to the pitch circle of the respective drive gear. A main gear meshing with one of the drive gears rotates all of these drive gears simultaneously, and each conveyor chain has a stretch exposed in a respective throat of the machine which is opposite the stretch of the flanking chains for backward advance of cut crop.

Power Take Off

PTO Drives, or power take-off drives, are used to transfer power from an engine to a secondary source. Often, they are used on heavy-duty equipment that needs to send power to a hydraulic pump. The tractor PTO goes back pretty much as far as tractors. Most early PTOs were driven from the transmission, which being located at the back of the tractor, allows for easy location of an output shaft. The transmission type of PTO is only engaged when the transmission clutch is also engaged and is coupled directly to transmission so that when the clutch is depressed, the PTO isn’t driven.

Choosing the right PTO for your application is important, as the product specifications should vary depending on your industry application, method of PTO engagement, speed output goals, and more. Superior’s Right Angle Bevel gear drives are driven by a PTO shaft at an input speed of 540rpm or 1000 rpm. The traditional simple planetary when driven from output to input will act as a speed increaser, thus, providing the needed speed up to optimize hydraulic pump speed for efficiency.

Even with the high torque able to be transmitted by tractor PTOs, there are occasions when even more torque is demanded than a tractor can transmit (or slower speed than a standard 540 or 1000 rpm PTO). Although implements often employ pulleys and chain drives, which can be used for torque multiplication, the heaviest of demands require a gearbox for reliable and efficient operation. Of course, the use of gearboxes is not limited to farm applications and are most often seen in wheel drives and other massive-torque low-speed applications.

Custom Gear Drives for Spreaders

Generally, gear drives transfer rotational power from one part to another, often transferring the force into different planes or orientations.  Gear drives are complex assemblies of gears and other mechanical parts that facilitate the movement of power from one part to a connected part. By transferring power, they can increase speed, reduce speed, amplify torque, and more.

Gear drives are a critical component in any spreader assembly and are used to drive the spinning discs, fans, and conveyors found in spreader equipment.  Spreaders used to deposit even layers of material (such as grass seed, sand, salt, top dressings, prilled/granular fertilizer, and rocks) across the ground by using a conveyor apron to deliver a steady flow of material onto a fan or spinning disc spreading the material.

Spreader gear drives can be powered by a motor (found in industrial fertilizing tools) or by manually turning a wheel (found in hand-powered wagons for depositing grass seed across a front lawn). While all gear drives share the same core design and function, Superior Gearbox offers a variety of gear drives in a wide range of configurations and styles to accommodate varying spreading scenarios.  For more than 40 years, Superior Gearbox has been the premier resource for reliable, high performance power transmission solutions for the most demanding spreader applications.
